A contractor I know installed a 5-ton unit in a house that needed 3.5. The homeowner called back every August wondering why the house wouldn't drop below 78 degrees. The contractor kept blaming the equipment. The equipment was fine. The math was wrong.
This is more common than anyone in the industry wants to admit. Load calculations get skipped because they take time, customers are impatient, and "we've always done it this way" is a sentence that gets spoken way too often in this trade.
What the Wrong Size Actually Costs You
An oversized unit short-cycles. It cools the air temperature fast but doesn't run long enough to pull out humidity. So you get a house that's 72 degrees and feels like a swamp. The homeowner is uncomfortable, they don't know why, and eventually they start looking for someone else to blame. Usually you.
An undersized unit runs constantly and still can't hit setpoint on a 100-degree day. Either way, you're getting a callback. Callbacks cost you labor, parts sometimes, and the kind of customer relationship damage that doesn't show up on an invoice but absolutely shows up in your Yelp reviews.
The "I've Been Doing This 20 Years" Problem
Experience is valuable. I'm not dismissing it. But experience gives you intuition, not accuracy. A house that looks like every other house you've done could have spray foam in the attic, triple-pane windows, or a homeowner who runs a pottery kiln in the garage. You don't know until you measure.
Manual J accounts for all of it: orientation, insulation values, window area, internal heat gain, local design temperatures. Takes maybe 30 minutes with decent software. That's a lot cheaper than a callback and a lot cheaper than replacing equipment you oversized.
Selling the Calc to Your Customer
Most customers don't ask for a load calc because they don't know it exists. When you show up and the other guy just eyeballed it and quoted $200 less, you need a way to explain why your process costs more and delivers better results.
Simple answer: "Before I size anything, I run a heat load calculation on your home. That tells me exactly what size unit you need. Too big and it won't dehumidify. Too small and it runs all day and still can't keep up. The calculation takes me about 30 minutes and it means you're not calling me back in August."
That's it. Most customers who hear that will pick you even if you're slightly higher. The ones who don't probably weren't going to be good customers anyway.
What Tools to Use
There are good load calc tools available. Manual J software runs the numbers fast once you learn the inputs. The bigger issue is getting the building information right: insulation R-values, window specs, infiltration rates. Ask the homeowner. Pull the permit history if you can. Measure the square footage yourself rather than trusting what they tell you.
The goal isn't perfection. It's being significantly closer to right than a guess. A well-done load calc beats an experienced guess almost every time.
